On my fathers thickness sander we were able to take off 1mm of maple per pass! And it was 8inche wide piece! As far as MDF i managed to find 6 5ft by 9 ft 1/2 inch thick sheets for 5 bucks each!! all were damage at the lumber yard! So it pays to keep checking lumber yards for messed up material!

Im not sure where you got yours cnc work done but I got 3 sets of templates and mold cut for 100 bucks! as long as your files are good they can just load them onto there system and mine were all cut in about 30 min, spent more time explaining to the guy about building skis

Just match sticks! cut off bussiness end and super glue to cassette on outside of side wall. ive done this before I had this cassette to hold base/edges then higher pieces for the core and they become part of the lay-up and just cut off during trimming

Im just finishing my cassete that I have built with magnets installed! I tried west system at the beginning and had dry spots and problems with flexing causing delams.. switched to System Three silvertip laminating resin and its actually cheaper and is easy to use 2:1 ratio and works like a charm. And I got it from a place in Calgary AB

I took it one step further and inbetween my bottom mold ribs I have fastened 1/2 hose just below the mold surface and am running a automotive recirculating block heater and a pump. The block heater keeps it between 130-140F and its not presurized, it just flows to a sump area and is pumped back thro...
