You may have already gone the cheap route on this adventure... but you could always try tack gluing some craft paper over the top of the honeycomb? I'd try a small sample piece obviously, but it might do the job and would be a much easier "x" to throw into the mix.

You might have a look at Montana Colors spray paints... I've used them for other projects (not painting skis) but the literature on the Fiberglass Hawaii website (awesome resource) leads one to believe you might have some luck, and probably save yourself a few steps too. I'm scratching my head a bit as to how you're using spoil board cleaners for profiling? On a rail/router bridge I get it, as you're effectively mimicking a 5-axis (or 4-axis I guess) router, but on a 3-axis machine, I don't see how a big wide flat bit gets you anything but trouble?

3-axis machine? For core tapering, I use a 3/4" diameter "Bowl & Tray" bit.

I've used phenolic for sidewalls before, they are bomb-proof for sure, but you're going to burn up ALL of your cutting tools finishing them post-press.
