Ive done it both ways. Thicker edge thinner base and thicker base thinner edge and its tough to say what sucks more. Depends on your grinder and patience. If you held a gun to my head id say thicker base thinner edge sucks more but either way its a loss so dont do it unless you match it.

I dont think you will be able to flat fell the seam u less you have an extra long arm cylinder bed machine even then it will be tough. Consider a protruding seam with overlapping box stich like they use in parachute co struction. I was thi king you could try some flex seal. They sell it by the gallon.

I highly sugest useing the 1680 nypon they have over that poly vinyl garbage. If you ar relaying o the stiching at all you will want a higher tenacity fiber.
This is what I do for a living.

Ha. Chrismp did this with some sleeves I sewed I think. This can be done. Urethane backed material then sewn and coated with urethane again on the inside. Pvc materials are also an option. I looked at parachute sew methodes of large overlaping box style stiching. Totally doable with a decent Industr...

They only heat the tip and tail and then they have very good conformation to the mold and dont need to prebend at all for tip and tail rise.

The donek software macro after an export of lines will do all that and offset for the blade behind center and plot pickups for the thickness of the material all based on the angle of the curve you set. Its pretty sweet.
