My symptoms were different than having a concave base. I would have small voids/ concave areas in the base near the edges (never in the middle). Since I started to recess the core for the edges this problem has gone away.

Very nice looking process and product! Makes me realize the value of having a CNC router, almost no way you could do the urethane sidewalls without the precision of the machine.

I've done a couple pair of skis with a really tight bend radius like that. I ruined a pair of sticks by not having enough pressuring in the tip, and I ended up doing something similar to you; using an additional filler piece in the tip. They turned out great and I'm still using them (wife skied them...

During my searching I found it hard enough to find any triax CF, I can't imagine how hard it will be to find unevenly weighted stuff...

Not to say there isn't a manufacturer or it though.

I think rolling resistance and cutting resistance or probably more critical than gantry weight. I can see having some interial problems if you're doing high rates of accel or decel. But once the system is moving the inertia portions are quite small in the calculations.

Did you do any torque calculations, or rely on the work done with the slightly smaler design? I'm not sure how to measure/estimate the lateral cutting forces.

Are they gearmotor steppers (motors with built-in gearboxes) or just steppe motors? If they latter, how much did you have to gear down?

Did you put in any dowel pins or high-tolerance alignment edges to help with the squareness?

Looking further it appears you had some aluminum stanchions machined, and then added some bent sheet metal for additional rigidity?
