I thought more about the metal app. Too much warping perhaps. You could construct a hollow form out of cardboard and they could dip and cast just that, so no mold necessary.
Unfortunately MDF is the best answer and its sounds like you found it.

can't believe you haven't used mdf in all your building.
I can make radius tip pieces on my Eastman cutter machine out of plastic and send them to you.

Perfect radius. For my tip and tail I am using 26 cm R

Variety of hardness and kinda easy to work with. You have to build a mold first.

So I took these out in little fresh snow. I should rename them the rocket ships. They plane in the pow instantaneously. 0-30 mph in about 25 ft. The pin tail sinks in and makes them plane even more. well the same carbide cutter head cuts all sorts of aerospace fibers like carbon and lots of other crap. I got brand new blades and pressure is unlimited.

There main customers are aerospace, helies and planes and such doubt it would be a prob send me a sample.

This is the exact machine, volkle, line, K2, rossi, elan, and dynastar uses.
Talked for a long time with the tech who moved it for us to our new facility. I will cut whatever you want.

I think you might be seeing a bit of excess epoxy in your ski if it weighs that much. I think a pneumatic press with a poplar core at 13mm at its thickest would not be that heavy.
