+1 for the nippers solution. The cheep long handle nippers from Harbor Freight work well too. The long handle helps, and being that they're cheep they're not difficult to grind the "nips" to the shape you want.

I'm not sure how you're attaching our building pieces together for your cassettes, but maybe rivets would do the trick. I'd be curious to see a sketch of what you're planning.

Twizz that thing is sick! What a fun toy. I'm not sure what your long term plan is, but my guess is that it will be impressive. I'm sure the steel press is next. Is the CNC going to be for hire?

These are somewhat like the '80s vintage "sintered" bases that had the groove down the middle to break down suction. This is a different concept but I'd bet that it still glides faster than the equivalent flat board.

MontuckyMadman, I am just about to print my ski base to use as a template and I just realized what you meant by the ski will shrink by a few cm due to the curve... I'm actually at 188 for total length including the slight rise tail. The cores came out pretty good. Not exactly what I was looking for ...

Thanks Twizz. I'm 6' tall and around 195-200lbs. I was thinking about shortening it up a little, but with the early rise tip it should ski a little shorter for me. Definitely props for the shorter, maneuverable skis. A while back I was skiing on a 175 Salomon Pocket Rocket. Unstable as heck at speed...
